Materials that come into direct contact with food must be robust, hard-wearing, and non-reactive.

For consumer safety, it is essential that the plastics used must be able to withstand factors such as extreme temperatures, chemical exposure, & UV radiation without deteriorating. To be considered food-grade, plastic injection moulding materials must adhere to strict regulations.

Food-Grade Material Options & Their Applications

There are many food-grade material options used in plastic injection moulding, as well as other plastic fabrication methods used to create food packaging and containers. Each type of plastic option features its own unique properties.

High-Density Polyethylene (HDPE)

HDPE is highly durable and available in translucent (non-pigmented) and opaque (pigmented) options. This stiffer material is frequently used for beverage containers, cereal box liners, and plastic bags.

HDPE is more rigid, stiffer, & more brittle than LDPE. It is the most common household plastic, due in large part to its chemical & moisture resistance capabilities.

Low-Density Polyethylene (LDPE)

LDPE is commonly used for squeezable condiment bottles, container lids, and coatings for beverage cups or paper cartons. More broadly, LDPE is also popular for shrink-wrap or plastic bags used for bread or produce.

LDPE is the most flexible polyethylene option. It is odourless and non-toxic, with a high resistance to moisture.

Additionally, LDPE resists most chemicals, features high durability, can withstand heavy impacts, & tolerates all weather types.

This material is translucent & typically easy to process.

Polycarbonate (PC)

PC plastics are commonly selected for creating reusable water bottles, baby bottles, and water-cooler bottles.

Ideal for applications that require particularly tough materials, polycarbonate (PC) is strong and durable.

Polyethylene Terephthalate (PET)

PET is a highly stable, semi-rigid plastic commonly used for fabricating packaging that needs to retain its shape under pressure.

This material resists corrosion, repels microorganisms, and does not degrade when it encounters food.

Certain types of PET are also oven-safe & microwavable.

PET is often used for plastic beverage bottles, as well as jars for pickles or peanut butter. Plastic oven-safe film and microwavable food trays are also typically made from PET.

Polypropylene (PP)

PP is non-toxic, resistant to chemicals, has high toughness, and offers excellent elasticity and fatigue resistance.

This material also maintains its properties in high and low temperatures, making it very versatile. PP is a popular choice for takeout containers, squeezable syrup bottles, and butter and margarine containers.

Polystyrene (PS)

Often used for processed food boxes or snack boxes, PS will maintain its core properties when exposed to cold temperatures. This plastic has a low melting point and is typically clear and hard. Often used for rigid cutlery, cups, bowls, and other foodservice items, PS is also ideal for rigid food containers for items such as yogurt.

Mould Design in Plastic Injection Moulding 

Injection Moulding is an extremely versatile procedure.  It can be utilised for virtually any product. Injection moulding is the industry standard for manufacturing components for products.

There are some limitation needs to consider. Here are the rules to follow when designing your product to make sure quality and durability:

Wall Thickness

Keeping your walls thin will ensure a faster cooling rate and less materials used. Lower cooling rate and less material used will result in a shorter cycle time. This allows you more parts in a shorter amount of time, for less production cost

To strengthen parts, ribs are more effective than thicker walls. Adding ribs at right angles to a wall will add considerably to its overall strength. It is a common mistake to thicken the walls of a design to achieve this effect when ribs are a cheaper and more effective option.

Ribs should be about half the main wall thickness. There can be some leniency here, but not too much or the ribs will be completely ineffective. Half is the generally accepted standard and is more than enough to increase a wall’s strength.

Coherence

Try to make your design uniform throughout. That is, wall thickness, rib thickness and corner radii, for instance, should all be the same values. This will help the part to cool uniformly.

Corners & Edges

Corners could be an issue in a mould and will not come out flush. It is difficult to form plastic into a flawless corner. The outcome will look amateurish and messy, not to mention the power of the components can be compromised.

Corners and edges should be rounded wherever possible. Sharp edges do not always come out perfectly when the part is ejected from the mould.

Add a slight angle to the sides of your mould to allow easy release. A one- or two-degree angle should be applied to the mould on the face perpendicular to the parting line. This will allow for easy removal of the part from the mould.

Ribs

These are structural factors for your component, utilised for general stability control. Ribs are thin wall protrusions which extend vertically from a plane or wall. Adding ribs instead of thicker walls will provide greater structural support.

Bosses

These are empty, cylindrical protrusions. These are normally integrated in a style for accepting screws or other mating parts of your style. Making sure these are secured by attaching them a wall. Putting in ribs will means the bosses will stay straight as well as accommodate the part it was made for without an issue.

External Undercuts

A depression or protrusion in the exterior of the mould – the cavity half – could create issues if trying to divide parts from the mould. Adjust the parting line to lodge this.

Internal Undercuts and Overcuts

Related to external undercuts, these depressions or protrusions are within the mould – on the centre half. Adjust the parting line to lodge this.

Protrusions on the part that will snag on the mould core or cavity when it is opened can make it impossible to remove from the mould.

Threads

When your mould has a thread, always position it vertical to the parting column. This will make sure that the delicate thread isn’t damaged. It’s better, preferably, to not comprise a thread at all in the design. Making your design simple will lower the odd of something going wrong.

Injection mouldingdesign makes a superior product. The myriad possibilities far outdo the limitations. Designing for an excellent injection moulded part is the core of the design process.  These restrictions are the guidelines for making a flexible end product.

Colour use

Where possible, use lighter colours for your moulds. The mould is already cool when the molten material is being injected. As such it begins the setting process immediately and will sometime leave setting patterns. Using lighter colours will help y.to hide these patterns.

Everything You Need To Know About Plastic Injection Moulding

Injection Moulding is a manufacturing process for producing plastic parts in small, medium or large volume. It is most typically used in mass-production processes where the same part is being created hundreds, thousands or even millions of times in succession.

Why You Might Want to Use Injection Moulding

One of the main advantages of plastic injection moulding is the ability to scale production all together. Once the initial costs have been paid (The Mould tool) the price per unit during injection moulded manufacturing is extremely low. The price also tends to drop drastically the higher the quantity ordered/ produced. Other advantages include the following:

Injection Moulding Leverages Repetition & Consistency

Plastic Injection moulding is very repeatable. That is, the second part you produce is going to be practically identical to the first one etc. This is a great characteristic when trying to produce brand consistency and part reliability in high volume production.

Low Scrap Rates with Injection Moulding

Injection moulding produces low scrap rates compared to other manufacturing processes like CNC machining which cut away substantial percentages of an original plastic block or sheet. This however can be a negative relative to additive manufacturing processes like 3D printing that have even lower scrap rates.

Waste plastic from injection moulding manufacturing typically comes consistently from four areas:

The sprue

The runners

The gate locations

Any overflow material that leaks out of the part cavity itself (which doesn’t happen very often)

As and when possible, we will grind up the sprues/runners and any reject parts. We will then add that material back into the raw material that goes into the injection moulding press. This material is grind up the sprues/runners and

Our quality controller will limit the amount of regrind that is allowed to be placed back into the press. (Some performance properties of the plastic can degrade as it is moulded if we were to use to much or add re-grinded material over and over throughout the injection moulding product run).

So Is Injection Moulding the Right Option for My Project?

Before you endeavour to produce a part via injection moulding consider a few of the following things:

Start with Financial Considerations

You’ll want to determine the number of parts produced at which injection moulding becomes the most cost-effective method of manufacturing.

From there, you’ll want to determine the number of parts produced at which you expect to break even on your investment (consider the costs of design, testing, production, assembly, marketing, and distribution as well as the expected price point for sales). Build in a conservative margin.

And don’t forget about entry costs. Preparing a product for injection moulded manufacturing requires an initial investment on tooling.

Here at Dudley associates we can offer a few different options to help keep the costs low at the beginning such as prototype tooling instead of a full-scale production tool.  We also run a few different reports on the design of the part such as a mould flow analysis to ensure we are confident the part can be injection moulded before the tool is manufactured in house to ensure we spot any potential issues before any work has taken place.

Next, Let’s Talk Design Considerations

When it comes to part design, you want to design the part from day one with injection moulding in mind. Simplifying geometry and minimizing the number of parts early on will pay dividends down the road.

But be aware this again is something we can help you with if needed.

When designing the mould tool, the top priority is to prevent defects during production. Therefore, we run multiple reports before designing the tool and after. We also keep you updated throughout this process. We will also run through this with you during a DFM (Design for Manufacturing) meeting and if we believe there are any minor issues or changes needed, they will be highlighted and discussed for you to decide on with our support of course!

Typically we are asked to design and manufacture aluminium tooling for representative prototypes, ‘new’ pre-production parts, or low/ medium volume products.

There is a common misconception that aluminium tooling is limited to very low volumes (c 5,000 shots), however we are specialists in this field and, whilst the tools remain under our care and handling, we have historically been able to produce 100,000+ parts from aluminium tools in engineering polymers.

Many Clients who have ordered our aluminium tools for prototype development use have then been able to use the same tool for production supply.

Our aluminium tooling is used with a very wide range of high end technical and engineering polymers including Ultem, Nickel fill, Steel fill, Nanotube fill, PTFE fill, Electro-conductive, 50% glass filled PBT and Nylons, as well as the more common commercial plastics.

The alloys we use are high-grade and sourced from some of the biggest UK stockholders. We are provided with Certificates of Conformity in order to underwrite a quality tool, built to last.

Typically we are asked to design and manufacture steel tooling for Medium/ high volume production (1,000,000+).

Injection Moulding: 

Injection Moulding is a manufacturing process for producing identical plastic parts. It is suitable for low to high volumes and small to large parts. Plastic polymers are available to suit every application for the final component, according to the need for strength, durability, conductivity, aesthetic finish, fire rating, ect. Before we can make the plastic components, we need an injection mould tool. An injection mould tool can be design to produce a single part at a time or it can have multiple impressions of identical, mirrored or different components.

Toolmaking: 

An injection mould tool is effectively the mould into which molten plastic polymer material is injected. The polymer then cool inside the mould, solidifies and forms the unique shape mandated by the design, after the designated cooling time, the tool is automatically separated into the the two halves and the components are ejected and removed. When we are initially discussing a project with a client, we will establish the key facts around the final application. this will lead to the most suitable material for both the mould tool and moulded components, and the structure of the tool.

Back in 2008, our partnership with Native Oyster Network began when we were asked to design and develop a cage capable of restricting, or inhibiting, bacteria and barnacle growth. 

So we got to work! Specifically, we were asked to develop a plastic that had hydrophobic properties so that when the tide went out, the water would run off the cage leaving no residue.

Were there any difficulties? Well...yes! As with most techniques, it was a case of trial & error. Through research and development, the result was that we identified a commercially viable mixture and injection moulding production method.
