Dean and Cas having to go on some crazy adventure to recover Castiel's angelic armor

Maybe it was lost or torn off him, like a limb, whatever

They find pieces all around the world. They even have to charter a boat out to the middle of the ocean to haul up the breastplate or something

Some parts are 'lifesize' in that they're the size they'd be on Cas's vessel

One or two retained their true size

There's a vambrace the size of a house that fell from the sky in northern siberia. Sam and Cas have to use magic to get those pieces down to manageable sizes.

They find a piece that's meant to protect Cas's neck, but it's weirdly shaped.

Dean looks at the breast plate and realizes that ITS weird too.

The breast plate is more like four short breast plates that interlock. But when they're all in place, it looks like four sets of pecs and a weird abdominal structure.

That's when Dean FINALLY puts together that his bezzie mate is a fucking ALIEN. Hes got his two arms and the set of shoulders and pectorals that support them, normal, nice, okie doke. But he's got Six Wings. So those need support and musculature.

Dean lays the armor out on a table in the library and realizes that his friend looks like a fucking bug man with tooooo many limbs.

He looks at the helmet and realizes there are TOO many eye holes, and that the nose and mouth aren't shaped right.

Cas's face looking damn near like a roswell grey, with like, 4 eyes that are too big, and no visible ears and a small little nose and a totally androgynous face shape judging by the mask.

Dean just sitting there, looking at the closest thing to the true face of the person hes come to love and just getting knocked on his Ass by how different they really are.

Cas having to use a Deep Magic Spell to manifest his true form physically.

His halo is like a crown of bone (think Babylon 5's Minbari) and his eyes are such a deep black they shine blue in the light. His skin is such a deep blue that Dean's eyes keep sliding over him, making it hard to focus on Cas at all.

His wings have white feathers, but they conceal hundreds of small jewels, which Dean realizes are eyes. Cas is like a living sensor array. His arms are strong and four pairs of shoulders are broad and well-muscled.

There are no nipples on the pectoral structures, which makes sense, Cas doesn't need to feed children. His hips are wide and curved above strong legs. Cas's face is androgynous and superficially blank, but Dean catches little smiles and the ever-familiar head tilt.
