I posted my Carol knife a while ago, but never actually wrote up a tutorial. It's pretty easy project! You will need: - 1/4" and 1/8" craft foam - Contact cement (Barge or Weldwood) - Exacto knife and blades - Dremel tool with sanding drum - Spray on plastidip or PVA glue/modge podge - Silver and black paint First you need to make a template. I bought the SA knife (Military Warrior Knife from Budk, $10) and just traced it, although you can easily print out the picture at life size. Then you need to cut your pieces out of the indicated thicknesses of craft foam. Try to get them as smooth as you can, although it's not the end of the world if you have some jagged edges. Next you need to glue the 3 1/4" pieces out and glue them together, sandwiching the blade piece with the two handgrip pieces. Let the contact cement set up for a while. Here's where you make it look pretty! Use the dremel tool to sand the edges down and smooth everything out. This is where you'll really need to spend some time and care. After this step, you can heat seal the foam with a heat gun (or the stove) and smooth down the edges. Look at videos on YouTube to get some pointers on sanding/smoothing foam, especially the ones by Punished Props. Next, glue the two small, thin grip pieces on either side, and seal it with your preferred foam sealant (modge podge, PVA glue, spray on plastidip.) Paint it up in silver and black, weather it a bit and there you go! Your very own con-safe trench knife. You do need to be careful, since the knife will want to bend if you are rough with it, which will crack your paint. I might be remaking mine with a layer of styrene as the blade layer (as opposed to craft foam,) and I will definitely take more pictures!
