My Warehouse Found Out We Were Out of Stock the Same Way You Did — When You Ordered It

ok logistics nerd post but stay with me because this one's kind of unhinged when you think about it 💀

most warehouses still run stock counts ONCE A DAY. so if something sells out at 9am, literally nobody knows until someone manually recounts hours later — meaning the first "alert" is a customer ordering something that doesn't exist

and this isn't a small-business problem. US logistics costs just hit $2.58 TRILLION, and most of that extra cost doesn't even get passed to customers — companies just quietly eat it. straight out of margin. forever.

the actual fix is almost embarrassingly simple: stop counting once a day, update the SECOND something moves. -> inventory count updates -> accounting updates -> picking list updates all at the same time, automatically. no more "let me go check if we actually have that"

and here's the part that annoyed me a little — apparently just changing HOW workers pick orders (wave/batch/cluster picking — boring names, i know) can boost output by ~30% with the exact same headcount. no new hires, no new tech, just... doing it smarter. we've been leaving free efficiency on the table this whole time

the wildest part is most of these systems don't even fail because of missing sensors - they fail because ERP/WMS/TMS systems just don't talk to each other. classic "we have all the data, it's just scattered across five different tools" problem
