Ok so, imma go point by point!
1. Prism knew about Robert before he started working as their dispatcher actually! I'm one for the hc that Chad and Alice have been friends even before jail time, so the moment Robert came into Chad's life she got her phone pretty much blown up with him crashing the fuck out over the hotty his family had pseudo adopted.
When Robert started working at SDN, and heard his voice, she was somewhere along the lines of "Ok damn boy! I kinda get your drift!" And started practically acting in a similar manner that she does with Chad.
Also, she teases the hell out of Chad all the dang time. Especially after getting a taste of Robert "non-profesional" charisma at a family gathering she was invited to and got to see just how much Chad is all gushy and like a teenage boy with his first crush when he ain't trying to look cool.
Overall, she approves of Roberto and finds him cute too. Also, Beef is her baby and if anything happens to him she is blinding everyone on a 60 feet radio.
2. Their work dynamic is something similar to canon, only adding that Chad is romantically fond of Robert.
He still spots Robert in training (and goes feral when he catches a glimpse of Robert's tattoo. Yes, I ain't letting that AU go guys, my man is an ink addict), he sometimes brings him food, though most of the time Robert does make food of his own at home and brings it (he's threatened by his sister to "eat something at work dammit" even though he promises he's fine and he'll get his fill once his back home, at the end he brings a generous meal when the little girl gives him the infamous Puppy Dog Eyes™).
Chad doesn't like Courtney. Way too flirty with his (still ain't, but you get the drift) man. He also might or may not have thrown a fit and threatened to fire her ass after finding out she punched Robert (Robert persuaded him out of it). He also has a one sided rivalry going on with Herman, way too close and clingy with his (not) man.
Most of his breaks are spent at Robert's desk, yapping his ear off as Robert keeps on dispatching the other (love him a man that can multitask, also, damn those fingers fast-).
Talking about dispatching, that first time? He had to mute his mic for a bit because Robert's hot ass voice in his ear was WAY too much for him. Alice laughed her ass off at him about it. On the topic, Chad is a show off, that we all know. This multiplies by 100 with his infatuation with Robert, he does (almost) all his missions with perfect scores, makes sure to do little tricks and such when he knows that Robert is watching him in the cameras.
And if he blushes and lights up every time Robert calls him a good boy? Who (other than Alice.. and his entire family) is going to judge?
3. Ok, imma go for the family and Chad sees Robert's scars on this one chief.
I imagine that the family saw them before Chad, obviously. Maybe they organize a pool party or something to get out of the depressive state Chad going to jail left them in. And Robert, of course, gets invited. At first he didn't really plan to go, way too shameful about what he had done to be around all of them, but she pushed for him to be there. And he really wasn't that much able to say no to her.
So he goes, and at first he tries to be in a shirt and his shorts, tries not to get in the pool. But at some point one of the kids pushes him in the pool while they're playing, and the feeling of the wet shirt sticking to his body isn't one he vibes with, and he had really started to get comfortable with the family. So he weighs his options and takes the shirt off.
The reactions are almost instantaneous. Her mother gasps in horror and practically rushes to him, checking him all over with tears already forming at her eyes. He tries to reassure her, that he's fine, they're old, they don't hurt anymore. But when a mother gets concerned it's difficult to kick that concern away, especially her's.
The family is on him not so long after. He's pushed to sit down, someone brings out the medicinal herbs, others are scolding him for being this reckless, meanwhile others are simply looking at him in awe and concern. Robert is young, one of the youngest of the family, yet he has the story of an old man in skin. Not even some of the actual veterans in the family had that many scars over their bodies.
And Robert? He felt. Bad. He felt like he didn't deserve all the attention, all the worry, he had been doing this since he was young, he's used to it, even if it hurts, he pushes forward because it's what had been taught to him. He lets that slip out, very quietly, but apparently, loud enough for her mother to hear.
It goes down from there, at some point Robert breaks down, he doesn't say he's Mecha Man outright, but he does talk about his father, the pressure, the expectations, the pain.
When he mentions that he started out at sixteen the temperature falls, he feels the shift and tries to go into damage control, but it's already too late. Robbie's name is damned and condemned in the family and Robert is officially a part of their own.
He gets daily check-ins from cousins and uncles alike, her mother and father make a point to drag him to a doctor and then to every therapy (body and mind) session he needs.
The explosion leaves the family in shambles, it's how they find out he's Mecha Man.
Robert thought that he wouldn't have their support and love when he woke up, he put their actual child in jail after all. But the only thing he got when he expected screaming and shame is a light scolding about "not having secrets with the family, we are in this together, all of us". He cried that day at the hospital again, he doesn't know what exactly he did to deserve the right to have a family after all this time, but he's so so happy, and so thankful for them.
